Somehow my phone claims I've used 20MB of the memory card 's memory even though the phone itself also thinks I have only used less than 5MB, confusing? - I don't want to format the card as it has Opera etc. preinstalled. In reality I have used about 11 MB or so of the card memory - the phone doesn't "see" the ogg vorbis files I have stored (6MB's worth). Still the phone claims I have only 40 MB free of the 64 MB even though I am 100% sure I've not used more than that 11 MB. Any ideas anyone?

I think you should defragment your card. i'm not sure if one is available for the symbian. i'm also a pocket pc user and this also happens to me. for my pocket pc i use pocketmechanic to defrag my card.
if there's no such utility, i think backing up all your data and reformatting your card would solve the problem. just make sure you backed-up or copied all your files from the card to your pc.
I have found something. I examined z: with fexplorer it says "free 0b total 25mb". Can this be my lost free space ?

Try to read your card with a card reader, you'll find a hidden folder name "system". There's 2 folders inside that grab a lot space from the rs-mmc, the apps and skins, totally more than 10MBs (provided that you have about only 5 Themes installed, if you have more, 15 or 20 MB maybe).
I had the same doubt as you b4, try to see it yourself.
